I'm starting my header install tomorrow and was wondering as long as its open if i should make an EGR blockoff plate. Has anybody done this? I don't care about SES light. What's it gonna do to my tuning levels, and is it good for any gains? Thanks.

I did this. At wot the egr is disabled anyway, so there would be no direct impact on wot performance. The blockoff will keep your intake and valves from getting so much soot buildup, so indirectly it will help long-term.
The pcm is smart, it recognizes the vacuum level in the intake does not change appropriately when it commands the egr open, and sets a light after a couple of cycles.
When I had the egr completely unplugged from the wiring harness, it threw the A4 shift routine off, causing it to hit the rev-limiter hard and just bounce there, on the 2-3 upshift following a downshift. It still did ok on a standing start upshift sequence. So I plugged it back in and left it propped up in there.
I gainned about 30-50 miles a tank more with it blocked.
I used some roofing flash. Just take the egr off, trace it on the roofing flash. Cut it out with tin snips or something. Carefully drill the bolt holes. Place on mount, and then mount egr overtop.
I was getting a P401 code for insuffeceint egr flow.

scott why don't you cut all of the egr off that you can and bolt it back. At least this will not restrict your exhaust flow as much and won't throw a light unless the seal is messed up
